How can I boost my injection molding productivity?

A plastic paint bucket manufacturer based out of Maharashtra, India was making close to 2500 paint buckets every single day in his factory. We had been supplying him with polypropylene copolymer (PPCP) for this application for many years. One day during a general discussion, he mentioned how his business was doing well and how he had more orders than he could fulfil.

Dwelling on that comment, I asked him if he would like to make more buckets without having to add another molding machine right away? He thought I was joking and just shrugged off my question. I told him that we could actually reduce the overall cycle time by making the material cool faster. Realizing that I was serious, he was immediately very interested to know if this could actually be done.

In the following week, I gave him a masterbatch in ready to use granule form. This was to be mixed with the PPCP granules and added in very small quantities. The product was trialled keeping the regular injection molding conditions. The part weight was taken from time to time to ensure shot to shot consistency. After a few shots, we started gradually reducing the cooling time at the machine. On the whole we were able to bring the cycle time down from 29.4 seconds to 25.2 seconds, implying a 14.28% reduction. Which directly translated to making an additional 400 buckets without any further investment into machines, workers etc.
